Showing at the left is an
assortment of sword blanks. The image at right shows my hand
in front of one blank to
show size. These blanks have been cut from stainless steel sheet
in 0.10" and 0.075" thicknesses.
I had them cut by a precision CNC waterjet cutting facility.

Here is one blank ready
for fabrication. A close up of the tip reveals the square tip
and sharp edges left by
the waterjet cutting process. The first thing I need to do is
to remove that sharp jagged
burr along all 4 corners of the steel. The tip gets rounded.
This image shows the refined
tip and ground edge. At this point the
edges are beveled around,
sharp burr is gone, but the bevel edge needs
to be rounded some more.
In addition, the face of the sword has to be
sanded and polished.
NOW it is shiney and clean.
The edges are all smooth and rounded, the faces
of the blade has been sanded
lengthwise to show a pronounced "grain" that will
reflect light very efficiently,
thus making it very bright onstage.
This is the one piece hilt/handle/handguard
and pommel to be welded to the
sword blade. It is
an integral piece of sword furniture that combines all four
aspects of a sword handle
in one. It is hand forged, twisted and hammered
into shape.

One completed sword.
This one is 0.10" thick by 24" in length. All sword
blanks have been cut to
1/2" tip tapering to 3/4" at the hilt. Each one of
my swords get stamped with
a unique serial number specific to the user
and the amount of swords
ordered. The handle gets a nice wire brushing
that leaves a soft finish
that looks great and feels even better in the hand.
